My 3 year old 3TB porn drive is starting to critically fail - it is intermittently failing to load any files from explorer and disappears from the partition manager. Attempting to examine its status from the BIOS actually hangs the computer as it attempts to boot from the drive.
What's the best practice in this situation to preserve as much data as possible?

Replace this drive in your RAID and rebuild.
The very first thing to do is stop fucking with it until you have an exact plan of action. Every powerup vastly increases your danger of (even further) corruption.
Ideally what you want to do at this stage, if it's even possible, is do a complete bit-by-bit copy your problem HDD to a new, reliable one. Use a 2-bay dock that is designed for this purpose, or make sure you use a proper operating system and proper software.
Remain focused on only attempting to read off the damaged HDD, and that the very next time you perform any reads off of it is your last opportunity for the rest of forever, so you'd better be perfect at it and have every bit read immediately written to a quality drive. Once you have that image, then attempt file recovery from the image, not the original damaged HDD.

Buy 2 or more new drives of equal or greater capacity.
Boot and run spinrite on level 2 and wait till it finishes.
Run spinrite on the new drives using level 4.
Boot linux and dd the contents of old drive onto a new drive using conv=noerror.
Install new OS on the empty drive(s), RAID recommended.
Chkdsk the drive you dd'd to and mount it.
Copy over the files to your new OS drive/RAID.
is raid a better backup solution compared to backing up weekly/monthly on a second drive and keep it unplugged the rest of the time? raid1 is all nice and neat but a power failure/short circuit could burn em both.
best is both. Raid is more convenient, offline backups are more robust/secure failsafe.

Seriously, a 4TB drive for archival is cheap. If you don't continually keep up to date backups of all your data you deserve to lose it.
