Other than time it's not a hassle to get at all. $10 legal copy of my birth certificate, $9 photo at CVS, a photo copy of the birth certificate and my license and I'm done. So all told about $185.

It used to be even easier. You could just go to Canada with a drivers license and you were good. Now you need a passport/passport card.

Most photo shops can upload your photo to the police server.
The ploice may demand you to come to the station (online application will tell you if that is so), and in any case you'll have to give fingerprints if you've never given them or if the last ones are over 6 years old.

The police can send the passport to a kiosk with a time-locked safe.

yes, you show the old passport or ID (no problem if it's slightly expired, as long as you look like the person on it)

"time lock" is misleading. The safe is opened remotely by the police when your ID clears.
